There is a persistent instinct, when packing something you care about, to reach for the strongest box available. Double-wall corrugated feels reassuring — it is thick, rigid and clearly tough. But strength you do not need is money you did not have to spend, and a box that is heavier than the job requires costs more to buy and more to post on every single order. This guide sets out the real differences between single-wall and double-wall corrugated so you can match the board to the load rather than to your nerves.

What "wall" actually means

Corrugated board is built from flat sheets (liners) with a wavy fluted layer sandwiched between them. That flute is where the strength comes from — it works like a row of tiny arches. The number of walls tells you how many fluted layers there are:

  • Single-wall: one fluted layer between two liners. The standard board for the vast majority of boxes.
  • Double-wall: two fluted layers with a liner between and either side of them. Noticeably thicker and stiffer, used for heavier or more demanding loads.

Strength: the honest comparison

Single-wall corrugated comfortably handles the great majority of consumer goods. Clothing, cosmetics, books, homeware, most food products, boxed gifts — all of these ship happily in a well-specified single-wall box. It is genuinely strong; it just does not look as dramatic as double-wall.

Double-wall earns its place when you have real weight, when boxes will be stacked high in storage or transit, or when the contents are dense and unforgiving — think ceramics, glassware, tools, machine parts, or heavy multi-item wholesale orders. If a box will sit near the bottom of a tall pallet stack for weeks, double-wall stops it slowly crushing under the load above.

Weight and postage: the cost that keeps coming

Double-wall board is heavier, and that weight follows you on every parcel you send. On a handful of one-off shipments it is trivial. Across thousands of orders a year it adds up into a figure that would make you wince — and it can also nudge a parcel from one carrier weight band into a dearer one. This is the trade-off buyers most often overlook: the box price is a one-off, but the postage penalty repeats forever. If you ship in volume, the lighter board that still protects the product is almost always the smarter buy.

Cost at the point of purchase

Double-wall uses more material, so the boxes themselves cost more per unit — sometimes substantially, depending on size and quantity. For a small business, over-specifying the board is one of the quiet ways a packaging budget bloats. If you are shipping fragile items, it is often cheaper and more effective to keep a single-wall box and add proper internal protection — corrugated inserts or dividers hold the product still, which is what actually prevents damage. When single-wall is plenty

  • Lightweight or medium-weight consumer products.
  • Single-item or low-count e-commerce orders.
  • Anything that will not be stacked under significant weight for long periods.
  • Products where a well-fitted box and a decent insert do the protecting.

When double-wall is worth it

  • Heavy items, or dense products in a small footprint.
  • Goods stored or shipped in tall, sustained stacks.
  • Long or rough transit routes, including export.
  • Large boxes, where a big single-wall panel can bow under its own contents.

A sensible way to decide

Start by weighing a packed unit and picturing its journey. If it is light and travels alone, begin with single-wall and only move up if a sample test shows the box struggling. If it is heavy, dense, or destined for the bottom of a pallet, start with double-wall. When you are genuinely unsure, a small test run is cheaper than either guessing wrong direction: over-spec and you overpay on every order; under-spec and you pay in damaged goods and returns.

How to test rather than guess

You do not have to make this decision on instinct. A short trial is the cheapest insurance available. Pack a real unit in a single-wall sample, seal it as you normally would, and put it through something close to its real journey — post it to yourself, or hand it to a courier and have it delivered to a colleague. Then inspect both the box and the contents. Crushed corners, bowed panels or a dented product tell you to step up to double-wall; a box and product that arrive as they left tell you single-wall is doing the job and you can stop paying for more.

It is worth combining this with a stacking check if your boxes will be stored or palletised. Put a representative load on top of a packed sample and leave it for a few days. Board that slowly compresses under sustained weight will do the same in your warehouse, and that is precisely the situation double-wall is built for. A modest test run costs a little now; guessing wrong costs either damaged stock or an inflated postage bill on every order for as long as you use that box.
